This article fully discloses the complete manufacturing process of 42 inch seamless elbows formed by upgrading 24 inch seamless pipes. The process strictly complies with industrial standards including ASTM, ASME, and API, covering 16 core procedures from raw materials to finished product delivery.

1.Raw Material Preparation of the 42 inch Seamless Pipe Elbow

Raw materials are 24 inch seamless steel pipes that meet project standards. Verification is conducted on chemical composition, mechanical properties, and heat number traceability as documented in the Mill Test Certificate (MTC). Meanwhile, visual inspection is performed on raw materials to check for surface defects, laminations, cracks, or dents, ensuring the billet quality meets production requirements.

2.Incoming Inspection of the 42 inch Seamless Elbow

Prior to production, dual inspections are carried out on raw materials:

For dimensions, inspection covers outside diameter, wall thickness, ovality, and straightness; for non-destructive testing, Ultrasonic Testing (UT) is performed, with Magnetic Particle Testing (MT) added if necessary. Unqualified materials shall be rejected or repaired to eliminate quality risks at the source.

3.Cutting of the 42 inch Seamless Elbow

In the cutting process, according to the elbow radius and forming allowance, the 24 inch seamless pipe is cut to the specified billet length by means of band saw, plasma cutting, mechanical cutting, or other methods. After cutting, burrs are removed, and heat numbers and traceability IDs are marked to ensure full-process traceability.

4.Heating of the 42 inch Seamless Elbow

In the heating stage, pipe blanks are fed into gas-fired or induction heating furnaces and heated to 950°C to 1150°C according to the steel grade, with uniform heating across the entire pipe section ensured to provide necessary plasticity for subsequent hot forming.

5.Hot Forming / Expansion of the 42 inch Seamless Elbow

Hot forming/expansion is the core step to convert a 24 inch pipe into a 42 inch elbow. The heated pipe blank is placed into a hydraulic elbow forming machine, where a mandrel and expansion die gradually expand the pipe diameter while pushing and bending the pipe to a preset angle (such as 90° or 45°) until the diameter reaches 42 inches. Strict control is maintained over expansion rate, wall thickness reduction, ovality, and bending radius accuracy during the process.

6.Reheating (If Required) of the 42 inch Seamless Elbow

If the temperature drops below the plastic deformation range during forming, the elbow shall be reheated to maintain the material’s deformability and avoid forming defects.

7.Calibration / Sizing of the 42 inch Seamless Elbow

The formed elbow is transferred to a calibration die for final shaping, ensuring the outside diameter accurately reaches 42 inches, while controlling bending radius, ovality, and wall thickness uniformity to meet design tolerance requirements.

8.Heat Treatment of the 42 inch Seamless Elbow

In accordance with material specifications, heat treatment processes such as normalizing, quenching and tempering, or stress relieving are performed to restore mechanical properties, eliminate forming stresses, and optimize the microstructure. The heat treatment temperature is precisely controlled based on the characteristics of the steel grade.

9.End Beveling of the 42 inch Seamless Elbow

By means of mechanical processing, the pipe ends are machined to a 37.5° bevel angle and a 1.6 mm root face to ensure compatibility and sealing performance when welded with other pipes.

10.Surface Cleaning of the 42 inch Seamless Elbow

Scale and oxides are removed by shot blasting, sand blasting, pickling (for stainless steel), or other methods to improve surface quality and corrosion resistance of the product.

11.Dimensional Inspection of the 42 inch Seamless Elbow

Comprehensive inspection is conducted on the final product’s outside diameter, wall thickness, center-to-end dimension, bending angle, ovality, and straightness of ends using vernier calipers, templates, radius gauges, and other tools to ensure compliance with design standards.

12.Non-Destructive Testing (NDT) of the 42 inch Seamless Elbow

In accordance with project specifications, Ultrasonic Testing (UT), Magnetic Particle Testing (MT), and Dye Penetrant Testing (PT) are performed, with Radiography Testing (RT) added if necessary, to accurately detect cracks, laminations, or forming defects and guarantee the internal quality of the product.

13.Hydrostatic Test (If Required) of the 42 inch Seamless Elbow

Hydrostatic testing is performed on the product in accordance with ASME B16.9 or project specifications to verify structural integrity and ensure safe operation under high-pressure working conditions.

14.Marking of the 42 inch Seamless Elbow

Each elbow is marked with the manufacturer’s name/logo, size (42 inches), schedule/wall thickness, material grade, heat number, and applicable standard (such as ASME B16.9) to achieve full lifecycle traceability.

15.Coating / Protection of the 42 inch Seamless Elbow
